Common Generator Problems and How to Fix Them: A Dubai Contractor's Handbook

When a generator fails on a construction site, the entire project grinds to a halt. 1. Generator Won't Start

  • Emergency stop: Ensure the emergency stop button hasn't been accidentally engaged or stuck in the depressed position.
  • Control panel faults: Reset any active fault codes. If the panel shows a shutdown alarm, identify and resolve the root cause before restarting.

2. Generator Overheating

Overheating accounts for roughly 40% of generator failures in the UAE. Common causes:

  • Low coolant: Check the expansion tank. Look for external leaks at hose clamps, the water pump, and radiator seams.
  • Blocked radiator: Desert sand packs between radiator fins. Clean with compressed air from the engine side outward.
  • Failed thermostat: If the engine takes too long to warm up or overheats suddenly, the thermostat is suspect. Replace as a pair if your generator uses two.
  • Exhaust restriction: A kinked or obstructed exhaust pipe traps heat in the engine compartment.

  • Loose connections: Vibration loosens terminal connections over time. Torque all power connections to manufacturer specifications.
  • Winding damage: Insulation breakdown in stator or rotor windings causes voltage irregularities. This requires professional repair with a megger insulation test.

4. Excessive Fuel Consumption

If your generator is burning more fuel than expected:

  • Clogged air filter — restricts combustion air, causing rich fuel mixture
  • Worn injectors — poor spray pattern leads to incomplete combustion
  • Incorrect governor settings — engine running at too-high RPM
  • Overloading — consistently running above rated capacity
  • Fuel leaks — inspect all fuel lines, connections, and the return line

5. Unusual Noises and Vibrations

Never ignore new noises from your generator:

  • Knocking: Could indicate bearing failure, injector timing issues, or low oil pressure — shut down immediately
  • Squealing: Usually a loose or worn belt
  • Rattling: Loose mounting bolts, guards, or heat shields
  • Excessive vibration: Check engine mounts, coupling alignment, and alternator bearing condition

6. Black or Blue Exhaust Smoke

  • Black smoke: Indicates incomplete combustion — clogged air filter, faulty injectors, or turbocharger issues
  • Blue smoke: Oil is burning in the combustion chamber — worn valve seals, piston rings, or turbo oil seals
  • White smoke: Water/coolant entering combustion chamber — head gasket failure or cracked cylinder head

When to Repair vs. Replace

As a rule of thumb: if repair costs exceed 50% of the generator's current value, or if the unit has exceeded 15,000 operating hours, replacement is usually more economical.
